    i doubt its crank sensor, if that fails it will flag an error code. the pumps are prone to sudden failure. the electronics in the pump fails. common with all vehicles with that pump. one of the reasons i highly recommend keeping the fuel tank topped up as those electronics are reliant of fuel...

    to get unburnt fuel the injection timing would have to be miles out. the more common issue is oil leaking out of the turbo into the exhaust. not often you see it as it burns inside the cat. check shaft play on the turbo. also check engine breather is not blocked, especially if it has a catch can...

    just a thought, check exhaust back pressure. dented exhaust pipes etc but also blocked up cat. the cat does filter a % of soot and convert it (and yes i do mean cat not dpf). but if your blowing a lot of smoke, or oil leak from turbo, combined with a lot of slow driving that doesn't burn it...

    if its egr blocked open then it would have been blowing a ton of smoke. plus the 2.5 d22 has egr position sensor so it should put engine light on if its stuck. unless your overseas with the early D22, but location and engine version is not mentioned.

    time to put scope on it. its either ecu problem, or the sensor is picking up a lot of interference which is bad enough the ecu thinks the sensor is stuffed. only a scope will tell you that.

    Cant bleed the fuel lines

    if using a bit of compressed air down the tank vent, thats under the bonnet, doesn't push fuel up (need to have hose off the fuel filter) then you may have a fuel line blockage or broken tank pick up. btw i changed one of ours to a boat style primer and fitted it at the tank end.

    did you test for short to ground? especially on ecu side (ie wire rubbed on something) check the crank plate is not bent or loose. otherwise you really need a scope to see if a pulse is being generated. then its check wiring back to ecu, if thats all ok and sensor is putting out clean pulse...

    TD25 vs TD27

    get the factory manual. to set the VE style pumps an adaptor gets fitted to the pump so you can fit a dial gauge and set it correctly. poor mans way is to go off the marks on pump and engine block, however many ecu motors do not have timing marks so that option may not exist.

    first thing is your talking about the TD25T and TD27Ti i assume your TD25T has mechanical pump not electronic pump. you might be able to get away with just winding up the fuel but it might be better to rebuild it to Td27T specs. i would keep the turbo's stock. doubtful the TD25T one outputs...
